Ordering custom burger boxes in bulk is not simply a matter of choosing a box, adding a logo and asking for the lowest unit price. You need to match the structure, board, grease barrier, dimensions, ventilation and print specification to the burgers you actually serve.

The safest ordering process begins with the assembled burger. Measure it, pack it as your kitchen team normally would and test how it behaves while hot. Only then should you finalise the box size, material and artwork.

I have seen restaurants spend heavily on attractive packaging that failed within minutes of contact with hot food. I have also seen a well-planned burger box reduce complaints, improve the condition of delivered meals and support stronger repeat sales.

The box is part of the food experience. When it arrives oily, crushed or half open, the customer does not separate the packaging failure from the restaurant.

Start With the Burger, Not the Box Design

The burger should determine the packaging specification. Its bun diameter, assembled height, weight, grease level, toppings, wrapping and delivery time all affect the right box.

A compact single burger does not need the same structure as a double smash burger loaded with cheese and sauce. A burger served across the counter may spend only a few minutes inside its box, while a delivery order could remain packed for 20 minutes or longer.

Before discussing colours or logo placement, record:

  • Maximum bun diameter
  • Fully assembled burger height
  • Total burger weight
  • Type and quantity of sauces
  • Grease released by the patties
  • Whether the burger is wrapped before boxing
  • Expected delivery or holding time
  • Number of boxes stacked in a delivery bag
  • Packing speed during busy periods

Calculate a Three-Month Burn Rate

Start by calculating how many burgers of each type you sell during a normal week. Adjust for weekends, promotions, seasonal demand and expected growth.

Multiply the realistic monthly usage by three. That gives you a practical first-run quantity that is large enough to create purchasing efficiency without leaving you with a year of obsolete packaging.

For example, a restaurant using 3,500 standard burger boxes each month may initially plan for approximately 10,500 units. Add a sensible contingency for promotions or unexpected demand, but do not inflate the order merely to reach a more attractive unit price.

The lowest unit price is not a saving if thousands of boxes later become unusable because the menu, branding or burger size changes.

Limit the Number of Box Sizes

Too many packaging sizes divide your total volume, increase storage complexity and make stock control harder.

This does not mean forcing every burger into the same carton. It means designing the menu and packaging range together so you avoid six slightly different boxes that each need separate printing, storage and reordering.

Choose the Board Around Weight, Grease and Presentation

Kraft paperboard, solid bleached sulphate paperboard and E-flute corrugated board each suit different burger applications.

The correct material is the one that remains presentable under the burger’s real weight, heat and moisture. A board that feels adequate when empty may soften quickly once it is exposed to hot patties, melted cheese and sauce.

Kraft Paperboard for Standard Burgers

Kraft paperboard is often suitable for standard burgers where cost control and a natural brown presentation are priorities.

It provides an informal, practical appearance that works well for casual takeaway brands. However, kraft usually provides a less bright print surface than white paperboard and can affect how certain colours reproduce.

Light colours may appear muted and some Pantone shades can look darker or less vibrant on unbleached stock. Always review physical colour output rather than judging kraft artwork only on a screen.

Kraft also needs the correct internal barrier when used with greasy food. A natural brown appearance does not automatically make the carton grease-resistant or environmentally preferable.

SBS Paperboard for Sharper Printing

Solid bleached sulphate, commonly shortened to SBS, provides a smooth white surface for clean graphics, bright colours and more controlled brand presentation.

It is a strong option for premium burger concepts, restaurant launches and brands that rely on accurate colour reproduction. White paperboard generally gives CMYK artwork and lighter Pantone colours a cleaner base than natural kraft.

The final caliper must still suit the burger. A beautifully printed carton that bends under the food is not premium packaging.

E-Flute Corrugated Board for Heavy Burgers

E-flute corrugated board is useful for heavy, gourmet or highly loaded burgers that need additional rigidity.

Its fluted construction can improve crush resistance, stacking performance and insulation. It is especially useful when a tall burger must travel through a delivery network or sit beneath other food containers in a courier bag.

E-flute is not automatically necessary for every burger. Using corrugated board for a small, lightweight product can add unnecessary material, storage volume and cost.

I normally reserve it for burgers whose weight, height or delivery conditions justify the stronger construction.

Specify the Grease Barrier Clearly

“Grease-resistant burger box” is not a complete manufacturing specification. The quotation should identify the board and the exact barrier treatment applied to the food-contact side.

Depending on the intended use, barrier options may include:

  • PFAS-free aqueous coating
  • PLA lining
  • PE lining
  • Another tested grease and moisture barrier suitable for the intended application

PLA and PE are different materials and should not be grouped under one vague “bioplastic” description. Ask the supplier to name the exact coating or lining and explain how it affects grease resistance, heat performance, recycling routes and disposal instructions.

If a supplier makes a PFAS-free claim, request written confirmation for the specified coating. If it describes the material as suitable for food contact, ask for the relevant documentation covering the complete board, coating and ink system.

Responsible fibre sourcing certifications can provide useful sourcing information, but they do not by themselves prove that a carton is suitable for direct food contact.

Test the Barrier With the Real Burger

A laboratory document is important, but it does not replace a practical product test.

Place a freshly prepared burger in the proposed box and leave it packed for at least 20 minutes. Use the same sauces, wrapping and holding conditions expected during service.

Check:

  • The centre of the base
  • Folded corners
  • Locking tabs
  • Areas touching cheese or sauce
  • The outside surface
  • Any section where the coating has been cut or creased

Oil often finds its way through corners and fold lines before it becomes visible in the middle of a panel.

The test should be repeated with the greasiest burger on the menu, not the driest. Packaging that survives the easiest product proves very little.

Calculate the Burger Box Size From Internal Dimensions

Burger boxes should be quoted using internal dimensions in length × width × height.

External dimensions can be affected by board thickness and construction. The kitchen needs usable internal space, so confirm which measurement the supplier is discussing.

The following sizes are useful starting points, but they are not universal manufacturing instructions:

  • Single or standard burger: approximately 100 × 100 × 80 mm
  • Smash burger: approximately 110 × 110 × 70 mm
  • Double or stacked burger: approximately 110 × 110 × 100 mm
  • Heavily topped gourmet burger: approximately 120 × 120 × 110 mm

Every burger should still be measured physically. Bun sizes vary between bakeries and a nominal four-inch bun may be slightly wider after toasting or assembly.

Measure the Maximum Bun Diameter

Measure the widest point of the assembled burger, not only the uncooked bun.

Add approximately 5 to 10 mm of clearance to the width and length. This gives the burger enough room to enter the box without scraping against the walls while keeping it controlled during movement.

Too much empty space allows the burger to slide, tilt and lose its presentation during delivery.

Measure the Assembled Height

Measure the burger as it will actually be served, with patties, toppings and sauces in place.

Allow roughly 10 mm above the top bun so the lid does not compress it. The purpose is not to create a large air gap. It is to protect the bun and toppings while keeping the pack compact.

Smash burgers often benefit from more width but not excessive height. Double and gourmet builds need additional vertical clearance so the lid does not push sauce and toppings into the side panels.

Allow for Wrapping

Foil, grease-resistant paper or waxed paper can increase the occupied dimensions.

Where the burger is wrapped before boxing, allow additional space and test the exact wrapping method inside the structural prototype. An extra 5 mm may be appropriate in some directions, but the final allowance should be confirmed through packing trials.

Select a Structure the Kitchen Can Pack Quickly

The box must perform during a busy service, not only during a slow sample demonstration.

Common options include clamshell cartons, webbed-corner constructions and two-piece boxes. The correct structure depends on assembly method, burger weight, storage space and the speed at which staff need to close the pack.

A strong locking system should close easily without requiring excessive pressure. Tabs should engage securely and remain closed when the box is lifted, stacked or placed in a delivery bag.

Ask kitchen staff to assemble and pack the prototype during a timed trial. A structure that takes several extra seconds per order can create a serious bottleneck during peak service.

Plan Ventilation Around Steam

Hot burgers release steam. If the box traps too much moisture, the bun can become soft and the internal surfaces may become wet.

Venting holes can help release moisture, but more ventilation is not automatically better. Oversized or badly positioned vents may release too much heat or allow sauce to reach the outside.

The vent pattern should be tested with the hottest, wettest burger and the longest realistic delivery time. The goal is controlled moisture release, not an open box.

Prepare Artwork That Can Be Manufactured Correctly

Bulk printing should not begin until the artwork has been placed on the supplier’s final structural dieline.

A strong design file should include:

  • Editable AI, EPS or vector PDF artwork
  • Fonts converted to outlines
  • Pantone references for spot colours
  • CMYK images for process printing
  • Raster images at 300 DPI at final size
  • Clearly identified finish areas
  • Correct panel orientation
  • Approved legal or menu wording
  • Barcode or QR code testing where applicable

The design should be prepared around the actual cut lines, crease lines, bleed areas and locking panels.

Extend Artwork Beyond the Cut Line

Background colours and images should normally extend 3 to 5 mm beyond the cut line, depending on the printer’s specification.

This bleed protects against thin white edges caused by normal movement during cutting. Do not guess the required amount. Use the bleed measurement shown on the approved dieline.

Keep Important Elements Away From Creases

Logos, small text and detailed graphics should not sit directly across fold scores unless the effect is intentional.

Ink can stretch, crack or become visually distorted when the board is folded. Keep important brand elements inside the supplier’s safe areas.

Panel orientation also needs careful checking. Artwork that appears upright on the flat file may be upside down after the box is assembled if the dieline has been interpreted incorrectly.

Confirm the Total Ink Coverage

Heavy CMYK coverage can create drying, rubbing and smudging problems.

Ask the printer for the correct colour profile and maximum total ink coverage for the selected board and print process. A limit around 250% to 300% may be used in some paperboard workflows, but it should never be assumed without checking the production specification.

Dark artwork built from excessive quantities of cyan, magenta, yellow and black can transfer between stacked sheets or produce an unpleasant finish.

Low-odour soy-based or water-based ink systems may be appropriate for food packaging, but the supplier should confirm the complete ink and coating specification for the intended structure.

Complete Three Levels of Proofing

I do not recommend approving a large burger box order from a 3D image alone.

A digital mockup is useful for visualisation, but it cannot prove that the burger fits, the tabs lock or the grease barrier performs.

Review the Digital Proof

The digital proof should confirm:

  • Spelling and menu details
  • Logo placement
  • Panel orientation
  • Colour references
  • Bleed and safe areas
  • Vent placement
  • Barcode or QR code positioning
  • Artwork alignment across connected panels

Every stakeholder should review the same final proof. Production follows the approved file, so late discovery of a spelling or orientation error can be expensive.

Test an Unprinted Structural Prototype

An unprinted sample allows you to check:

  • Internal dimensions
  • Burger clearance
  • Assembly speed
  • Tab-lock strength
  • Lid pressure
  • Stacking
  • Ventilation
  • Storage as a flat-packed carton

Use it with real burgers. Ask the kitchen team to pack several orders rather than testing only one box in an office.

Approve a Printed Production Sample

For a large order, a printed sample on the selected board gives a far better indication of colour, ink behaviour and coating performance.

Check whether:

  • Pantone colours remain accurate
  • Kraft stock makes colours appear muddy
  • Ink rubs during handling
  • The box has a noticeable chemical odour
  • Print cracks along folds
  • Oil travels through the coated board
  • Tabs still lock after printing and coating
  • Ventilation controls condensation

A fully printed sample may involve additional cost and time, but that is minor compared with discovering a production fault across tens of thousands of boxes.

Send a Complete Bulk Quote Specification

A detailed specification allows different suppliers to quote the same product. Without it, a low quotation may simply represent a thinner board, weaker coating or different print method.

Include:

  • Internal dimensions in length × width × height
  • Burger type and packed weight
  • Box structure
  • Board type
  • GSM, caliper or flute
  • Internal grease-barrier specification
  • Vent size and position
  • Quantity required for each size
  • Price tiers such as 10,000, 25,000 and 50,000 units
  • Number of Pantone colours or CMYK print
  • Inside and outside print requirements
  • Ink specification
  • Artwork status
  • Prototype or printed sample requirement
  • Delivery postcode
  • Required delivery date
  • Loading-bay or tail-lift requirements
  • Maximum pallet height
  • Storage and scheduled-release requirements

Clear information makes quotations easier to compare. It also reduces the chance of a supplier filling gaps with the cheapest possible interpretation.

Compare Suppliers Beyond the Unit Price

The cheapest burger box can become the most expensive once complaints, remakes, refunds and damaged brand perception are considered.

I would rather pay slightly more for a carton that stays clean than save a fraction on each box and advertise the packaging failure on the customer’s hands.

Ask for Exact Material Specifications

A serious quotation should not describe the material only as “paperboard”.

It should state the grade, thickness, coating and print method. Depending on the structure, this may include kraft paperboard at a stated GSM, SBS at a stated caliper or E-flute corrugated board with identified liners.

Vague specifications make it impossible to compare two suppliers fairly.

Request Physical Samples

Be cautious when a supplier refuses to provide any form of physical sample for a high-volume order.

A digital rendering cannot demonstrate grease resistance, crush strength, assembly speed, odour or lock performance. At minimum, test an unprinted prototype. For a commercially significant run, approve a printed production sample where practical.

Check Food-Contact Documentation

Do not accept broad verbal claims such as “food-safe”, “green” or “eco-friendly” without asking what they mean.

Request documentation relevant to the exact board, coating and ink system being quoted. Check that the documents apply to the intended use rather than a different material from the supplier’s range.

Fibre sourcing, compostability and food-contact suitability are separate subjects. One certificate should not be treated as proof of all three.

Clarify Defect and Credit Policies

Ask how the supplier defines acceptable quality, inspects production and handles defects.

For larger orders, discuss the acceptable quality limit, reporting period and remedy before production. The supplier should explain what happens if cartons arrive with incorrect dimensions, weak locks, serious colour variation or coating failure.

Confirm the Complete Delivery Responsibility

For overseas production, establish whether the quotation includes customs clearance, duties, port charges and final delivery.

For UK production or local distribution, confirm the delivery postcode, pallet quantities, loading-bay access, tail-lift requirements and any storage restrictions.

Packaging cost should be compared at the point where the usable boxes reach your premises, not only at the factory gate.

Use Warehousing to Control Cash Flow and Storage

A restaurant may want the pricing advantage of a larger production run without receiving every pallet at once.

In that situation, ask whether the supplier can produce a larger quantity and release it through scheduled deliveries. For example, 50,000 boxes may be manufactured together, while 10,000 are delivered each month.

This arrangement can:

  • Reduce pressure on restaurant storage
  • Improve availability during peak demand
  • Protect the production price of a larger run
  • Create a more predictable replenishment cycle
  • Reduce the risk of emergency reorders

The agreement should clearly state ownership, payment stages, storage charges, release quantities and how long the supplier will hold the stock.

Do not rely on a casual promise that boxes can “stay at the warehouse”. Put the arrangement in writing.

Set a Reorder Point Before the First Delivery

Do not wait until the last pallet is opened before placing the next order.

Calculate the reorder point from:

  • Average weekly usage
  • Peak weekly usage
  • Production time
  • Delivery time
  • Proof approval time
  • Safety stock
  • Planned promotions
  • Seasonal peaks

If a restaurant uses 2,500 boxes per week and the complete reorder cycle takes several weeks, the reorder should begin while substantial stock remains.

For an established chain with proven usage, 10,000 to 20,000 units per size can be a sensible first bulk discussion.

A new restaurant should be more cautious. Calculate three months of realistic demand and use a smaller validation run where possible. A slightly higher unit price may be worthwhile while the menu, sizing and artwork are still changing.

Are Vent Holes Always Necessary?

Vent holes are useful when steam is making buns soggy or creating condensation, but their size and position must be tested.

Too little ventilation traps moisture. Too much can release heat or expose the food. Test the proposed pattern using the longest normal delivery time.

Is a Printed Sample Worth the Cost?

A printed sample is usually worthwhile when the order quantity is high, the colour is important or the board and barrier have not been used before.

It allows you to check colour, odour, ink adhesion, folding and grease performance before committing to the full run.

The best burger box is not necessarily the thickest, most expensive or most heavily printed option. It is the box that matches the burger, survives the intended holding time, packs quickly and reaches the customer without leaking, collapsing or crushing the food.

Begin with a real burger test. Build the specification around weight, grease, steam and delivery. Approve the structure before the artwork and approve a physical sample before the bulk run.
