Custom product packaging begins with what needs to go inside. Product dimensions, weight, shape, fragility, orientation and sales method should influence the structure before print or decorative finishes are chosen.

Fit Before Decoration

Measure the Packed Product

The bare product dimensions are only the starting point. Caps, pumps, lids, labels, protective wraps, accessories, instruction leaflets and internal supports can all change the space required.

A jar with a projecting lid needs different clearance from a flat accessory. A bottle fitted into an insert should be measured as part of the complete internal arrangement. A multi-piece set needs room for every component in its intended position.

Custom dimensions can then be developed around the complete packed product rather than adding arbitrary empty space for safety.

Allow Useful Clearance

Made-to-fit does not mean making the packaging so tight that packing becomes difficult.

Enough clearance is needed for the product to enter and leave the structure cleanly, for flaps to close correctly and for inserts to slide into place. Excess clearance has the opposite problem: the product can move, the presentation may look poorly proportioned and additional filler may become necessary.

The correct internal size therefore considers both product security and practical assembly.

Match Structure to Product

Folding Cartons

Paperboard folding cartons suit many lightweight and medium-weight retail products. Cosmetics, supplements, accessories, personal care items and small packaged goods can use custom carton dimensions with printed panels for branding and product information.

The closure should reflect product weight and packing requirements. A straightforward tuck structure may suit a lightweight bottle while a stronger base can make more sense for a heavier jar or set.

Corrugated Boxes

Corrugated construction is more appropriate when the product needs additional support for ecommerce, delivery or heavier contents.

A close-fitting corrugated mailer can combine branded presentation with transit protection. Shipping cartons can use stronger constructions for heavier goods, multiple units or products that will be stacked during storage and distribution.

The board grade should follow packed weight, dimensions and handling conditions rather than being chosen only by appearance.

Rigid Structures

Rigid board can support products where presentation and physical substance are important. Fragrance, jewellery, premium accessories, gift sets and launch products may justify a firmer structure with an insert or presentation tray.

The packaging can use a magnetic closure, lid and base, drawer or another opening style depending on the product and intended reveal.

Where presentation is the dominant commercial requirement, custom luxury packaging takes this further into premium structures, wrapped surfaces and refined finishing.

Sleeves and Tubes

Not every product needs a conventional box.

Sleeves can wrap trays, cartons or products where additional branding or information is needed without creating another fully enclosed structure. Tubes can suit candles, bottles, rolled items and products that work naturally within a cylindrical shape.

The structure should follow the product rather than starting with a predetermined box shape.

Control Product Movement

Inserts for Individual Products

A correctly sized outer box may still need internal support.

Die cut inserts can create a dedicated position for a bottle, jar, device or accessory. They can hold an item centrally, raise it within the box or create clearance around vulnerable parts.

This becomes particularly useful when the product is smaller than the desired presentation box or when it has an irregular profile that cannot be controlled by the outer walls alone.

Dividers for Product Sets

Several items packed together often need separation.

Dividers can keep glass bottles apart, organise a multi-product gift set or create dedicated spaces for accessories. The resulting layout makes each component easier to identify while reducing uncontrolled contact between products.

Inserts and dividers include die cut inserts, partitions, bottle dividers, cardboard cradles and other paper and board structures for internal organisation.

Set the Orientation

Product position can also affect presentation.

A fragrance bottle may need its label facing forward. A skincare jar can sit at a chosen height so it appears immediately when the lid opens. An electronics set may need the main device presented first while cables and accessories occupy a separate compartment.

The insert can help control that orientation rather than leaving the product free to turn during handling.

Package Fragile Products Carefully

Fragility changes the specification.

Glass containers, delicate components and scratch-sensitive surfaces may need closer movement control than durable lightweight goods. The outer structure, board strength and internal support need to work together rather than relying on one element alone.

For example, a glass bottle in a large carton can still move even if the board itself is strong. Adding a correctly designed insert can hold the bottle away from the walls and reduce unnecessary movement. A heavier set sent through ecommerce may need corrugated outer protection even when the individual products already have attractive retail cartons.

The commercial goal is appropriate protection without automatically increasing every material specification.

Retail and Ecommerce Need Differently

Retail Product Packaging

Physical retail places more emphasis on the immediate product presentation.

The packaging may need a clear front face, readable product name, barcode area, instructions and sufficient stability to sit neatly on a shelf or counter. Windows can reveal part of the product where visibility helps the sale while inserts can maintain presentation inside larger cartons.

Custom retail packaging focuses more closely on shelf presentation, windows, display use, carry-out packaging and physical retail requirements.

Ecommerce Product Packaging

Delivery introduces courier handling, movement and an additional outer-pack question.

Some products can travel directly in a corrugated mailer with a fitted insert. Others are better presented in a retail carton or rigid box which then sits inside a separate protective shipping box.

Trying to make one structure perform every job can create compromises. A delicate premium carton may look excellent on a shelf but still need an outer shipping container for ecommerce orders.

Product Sets Need Planning

Packaging several products together changes the internal layout.

A gift set might combine bottles of different heights. A skincare kit may include a jar, serum and applicator. An electronics product may need the main device, charging cable and documentation arranged separately.

The complete set should be assembled before the packaging size is finalised. This makes it possible to establish:

  • which item should appear first
  • whether items should sit flat or upright
  • how much separation is required
  • whether components need different cavity depths
  • where instructions or accessories will sit
  • how easily each item can be removed

This planning can reduce the need for loose filler while making the presentation feel more deliberate.

Once fit and structure are settled, artwork can work with the real packaging rather than being adapted later.

CMYK can reproduce full-colour graphics, photography and illustrations. Pantone references can support closer control of important brand colours. Depending on the structure, print can cover external panels, internal surfaces or both.

Finishing may include matte or gloss lamination, foil, embossing, debossing or spot UV where suitable. The appropriate finish depends on material, product positioning and how the packaging will be handled.

Right-Size the Complete Pack

Right-sizing can improve both fit and material efficiency.

A small product does not automatically need a small outer box if an insert, leaflet or accessory requires additional space. Equally, extra dimensions should not be added without a clear reason.

A closer specification can reduce unnecessary material, filler and shipment volume while creating a more proportionate presentation. The useful target is the smallest practical structure that accommodates the complete packed product, closes correctly and performs in its intended setting.

Test Fit Before Production

Use the Actual Product

Measurements provide a starting point but physical checking is valuable when tolerances are tight.

This is particularly important for glass bottles, heavy products, unusual shapes, fitted inserts or packaging with minimal internal clearance. The real product should enter and leave the packaging comfortably and the structure should close without pressure from the contents.

Check the Insert Together

An insert should be tested as part of the complete packaging system.

A cavity that holds the product correctly may still be unsuitable if the insert catches against the outer walls or prevents the lid from closing. Likewise, an insert that looks correct when empty may flex differently once the full product weight is applied.

Review Before the Run

Sample examples may be available for assessing general materials, print and finishing. Paid fully custom samples can be produced when a project needs the actual structure, dimensions, product fit or finishing checked more closely before the main order.

This extra step is especially useful where product fit is commercially important or costly to correct later.

Dielines Follow the Final Size

The production dieline should come after the dimensions and structure are agreed.

A dieline maps cut lines, crease lines, flaps and artwork panels. If the product dimensions change after artwork has been prepared, those panels may also change.

Scale a Proven Specification

Many custom box projects can begin from 100 units where the structure and production setup allow it. The same approved specification can then move into hundreds, thousands and repeat production as demand becomes clearer.

A reusable specification should record the final dimensions, material, board grade, artwork, colours, insert and finishes. That makes future orders easier to reproduce and allows artwork versions or related product sizes to be developed without restarting the process.

Typical production is around 6 to 8 working days after approval, although quantity, structure, material, printing, finishing and sampling can affect timing. UK production and free delivery support both first runs and ongoing requirements.

Warehousing and scheduled deliveries can also be considered when larger repeat quantities become commercially useful but holding all finished packaging on-site is inconvenient.

What to Send for a Quote

An initial enquiry does not need every technical answer.

Start with the product itself and the information already available:
